The project focuses on low-cost injection overmolding of a thermoplastic aircraft window cover to demonstrate high-rate manufacturing using hybrid thermoforming and injection molding over the thermoformed part. During aircraft conversions from passenger to cargo, acrylic window covers are replaced with machined metal covers. Our proposed thermoplastic solution eliminates the material wastage during machining of metals and demonstrates a low-cost, lightweight, and high-rate alternative. Comprehensive guidance materials were developed for multi-physics high-fidelity process models, designing cost-effective advanced molds for hybrid processes, process optimization techniques to promote polymer chain entanglement (reptation) at the interface, and building-block certification protocols for aircraft applications.
